When using a free OS as a router or firewall the main issue tends
to be the OS itself but the box you are running it on. To really be
useful as a black box router it needs to be a small, fanless PC,
preferably booted off a flash drive instead of a hard drive.
Something like pcengines.ch or soekris.com. You can build a fanless
wireless router for under 150 EUR that runs *BSD and that doesn't take
much power (max 12W). Those boxes are quite powerful. 500 MHz Geode,
128 MB main memory. You could also plug a hard disk via USB...
http://www.logicsupply.com/ has been my personal favorite. They have
fanless ones that run from a 800mhz via, up to a multple GHz core 2
mobile. Flash drives from 256mb to 8 gb. Pretty nice too.
